Thanks, Gary. I think I now understand what you’re asking.

Assuming a non-film finish, I would advocate a gap of around 1/32”. If you hit a perfect zero gap, the mullion will rub against the head. If you’re going to finish with paint, poly, or some other film finish, I’d try to factor in the thickness of the coats you’ll be applying. Otherwise, the mullion will rub the finish right off the head and vice versa.

Many folks who make floating mullions place it outside the plane of the face frame. It then has a complete overlap with the head on that side. On the inside, they just match the measurement of the reveal around each sash.
